CLU. I have a decent young Flynn/CLU that I wanted to offer up. I have a Quorra too, but I think I can do better so I'm going to try again there. Also made molds of the katana, since only two figures were fortunate enough to have them.

#%&$. I spent like 30 minutes on it. It has diagrams and everything. I KNOW I hit send. But it's not in my sent box.
Long story short, the jaw on the figure it slightly square. You want to sand it out from the front and side to give it a smoother jawline. The hair is done with apoxiesculpt, a metal clay-pick, a bamboo clay wedge, and a splayed wire brush to do small hair lines. =/

ok, so basically you took down the beard and the extra wide bottom of his jaw which i assume was made that way to be part of his neck. im wondering if i couldnt slice some of that down with an xacto knife

You can, but as Jin Saotome says in all his tutorials, it's harder to add plastic than take away, so I'd go with sand paper.

my customizing had to go on pause too, but the nice thing is the amount of material left when this job and filming is complete.
should have a quart of monster mold and 2 quarts of resin left to cast whatever i desire.
picked up a few more of the 4" figs to dissect to recast their torsos in clear.
added hopefully helpful tip as i had to do alot of resin casting this week:
gravity, toothpicks, and your dryer.
i don't currently have a pressure pot, so the easiest way to make sure you don't have air in your plastic is to pour it from the farthest distance you can from the mold.
i literally had my mold on the floor and had my pour hand touching the ceiling.
when the stream becomes that thin, any air bubbles pop instantly.
keep pouring in one spot and just let the mold fill on it's own, don't wriggle the stream around.
once poured a toothpick will help remove any trapped air you might see, then to go even farther, place your mold on your dryer and set it to air fluff or any easy cycle.
the constant vibration will assist and loosening any bubbles you might not see.
i was making sets of serrated jaws for an animatronic shark puppet, so you can imagine those teeth are worst case scenario for air bubbles.
heads and torsos should be a friggin breeze in comparision.
ooh, also temperature factors in heavily too. pouring your molds in a cold area of your house will give you extra time to make sure your pour is as bubble free as possible before the resin kicks off.

as Boba points out for every Tron, a sam has to go under the knife as well.
with the figures ending up in clearance racks and stores like big lots,
the price to do so will get cheaper but it's still not the easiest amount of time due to the electronics.
i was really only looking to make the parts available to customizers here,
but if the chip swap is easy enough maybe i'll make a few to give a happy home.
the only thought is what do i do with the left sam and red/orange chips?
enemy competitors? a legacy inspired Sark?

I already started messing with a body sculpt for a core Sark. Incidentally, when i do my LED swap for Tron, I'm taking it from my black Kevin Flynn. The LEDs in Kev are so useless anyway. Leavin' mah Sams unharmed.

No, seriously. For the discs, you just glob it on, wait for it to settle in the crack, and whipe it off with a rag. no detail work necessary.

Casting the front part of the torso in clear is pretty easy (since the back-half doesn't need to be recast), so if you were to provide the necessary Sam/Kevin, and Rinzler figures, then I would think maybe $10-$15 to cast/fit the new Tron front, and swap the circuit boards, and maybe another $10 to repaint the guy.
So $20 for figures (2 figures, $10 a piece), plus $15 for casting material/labor, and $10 for paint/labor... You'd be looking at spending about $45 total. Don't forget the few $$ for shipping too. Of course, there's always a risk that there could be damage to either the board or the figure during the circuit swap; super hot soldering iron and small electronics+small-enclosed-plastic-that-melts is always iffy.
Unfortunately, I'm not offering up my services right now because I don't feel that I've got the casting thing quite down yet... But If I were to be casting, that's about the price-range I'd personally set.

In the midst of Target's new prices I picked up a Quorra. Anyone know of some readily available options for decent headswaps? I know there's been some ideas running around.
Also, it might just be a one-off or something, but I discovered that the Katana with her is actually cast in clear plastic, then painted black/blue. Meaning that you could easily rub the blade with rubbing alcohol or nail polish remover and have a clear blade. Just a thought.

it's hands down the best option for removing paint from action figures.
you don't run the risk of eating through the plastic like you would with acetone.
it's great for hasbro figures where the plastic is notorious for resisting most paint removers.

Interesting... I've actually never tried Goof-Off before. But i've used nail polish remover to get rid of a useless Autobot insignia that Hasbro felt the need to plaster on Optimus Prime, and it worked great. But it was on plastic cast in the correct color. Either way, my Quorra's got a Katana cast in clear. Really makes me wonder why they painted them solid when the Deluxe are translucent colors.

So I've never done a custom figure (or anything like that) before, but looking at the lightcycles it seems odd that we had Sam, Kevin, and CLU... but no Rinzler? So...

An excellent discovery! I have a couple of katanas lying around; I'll have to see if i can't remove the paint from them.
As for Quorra headswaps: the most common that I've seen is using a GI Joe Rise of Cobra Helix head (which doesn't look close to accurate, but okay i guess), and one that would require a little work is using an Indiana Jones Irina Spalko head.
There's nothing i've seen out there that's a perfect direct swap, so if you want something accurate, you'll have to do a little custom claywork.

That is awesome Jedi! I'm very interested in doing something like that with a bike (and alternately a Jet for Clu.)
Can you tell us how you tinted the plastic? Also, why did you choose a Gen 5 Sam bike? Is that more close to the movie (or just easier to obtain?)
