Hi! Yes, I am currently in the planning stages of attempting to make a Sam Flynn costume. I have never put together a costume before, so I'm not sure how good it's going to turn out. My goal is to complete this for Halloween.

I recently joined the Replica Prop Forum at http://www.therpf.com as there are a lot of people on there with a wealth of information on creating just about any costume you can think of. There is a discussion thread on there about TRON: Legacy costumes that has lots of information.

As for my costume, I am probably going to try using either a black cotton/lycra blend bodysuit, or maybe even just some black thermal underwear as the undersuit. The hexagon pattern on the undersuit seen in the movie suits is proving to be very difficult, if not impossible to find. So that's why I may go with a basic black undersuit.

As for the armor, I have no knowlege of or capability of creating neoprene or latex armor. So I'm just going to glue on (or otherwise attach) a few layers of craft foam pieces for the armor. I'm not sure how well they are going to hold up to flexing and bending, but I'm going to try and minimize those types of movements while wearing it.

For the lighting, I had looked into LightTape last year, but they are a bit too expensive. I found some custom cut-to-shape EL sheets at http://www.electroluminescence-inc.com that will probably work. My idea is to cut the sheet into strips that can overlap one another, that way you get a seamless strip of light.

I ordered an A5 sized sheet that glows blue-green for evaluation purposes. I had to find a 12 Volt power supply to connect to the inverter, but once I did, I turned it on and it looks great! (NOTE: If you buy the inverter that says it's designed for battery power, you have to have a 12V AA battery holder pack to connect to it. I thought it came with a battery holder of some kind, but it doesn't.)

The glow is bright and even. I was so fascinated that I started messing around with the sheet while it was on and forgot about the exposed terminals all around the edge of the sheet, and I shocked the crap out of myself! LOL! So remember if you use this in a costume, remember to insulate the terminals to protect against shorting and/or electrical shock. Just to be safe, I may use some clear electrical tape to seal the edges of the sheet. Either that, or use small vinyl sleeves that can hold the EL strips.

To attach the EL strips, I was thinking of using velcro glued to the underside of the EL strips and to the top of the craft foam armor. The wiring can run underneath the craft foam, maybe even inside the undersuit, to the inverter/battery packs that will be mounted on my lower back. (I'm not sure how I'm going to mount them yet.)

I've still got to find some gloves and some boots that will work with the costume. I'll probably buy an Aerobie Sprint Ring for the Identity Disc and add craft foam in layers to build up a tapered edge, then add some EL strips cut into curves. Or I may just wait and buy the Deluxe Identity Disc and just use that. I don't think I'm going to do a helmet. Well, at least not for Halloween. If the overall costume turns out okay, I may make one for the movie premiere.

By the way, I know that Sam's suit glows white, and the reason I'm thinking of using the Blue-green glow EL sheets is mainly because they are cheaper than the white glow sheets. Also the website states that the white sheets glow isn't quite as bright as the blue-green sheets glow. And I just think the blue-green glow looks cooler...kinda reminds me of the original TRON.

So that's basically my costume idea in a nutshell. If anyone has any suggestions, please post them. Since I'm such a newbie at this, I can use all the help I can get! LOL!

Yeah, Replica Prop forum is epic. I'm a member myself and I'm working on two costumes: an original Tron costume and the newer legacy type for my brother.

I'm using reflective tape for the circuitry. It doesn't glow but looks awesome with a camera flash. Here's my Tron helmet:

Sounds like some solid ideas. From what I have gleened from various online comments about Sam's suit the hexagonal pattern on the fabric was a silkscreened rubber which probably means, the costume department made the pattern themselves. If you are handy with silkscreening you could whip up a pattern and use a silicone based paint or even liquid latex as a paint on hexagon pattern. Then cut and sew the garment together as required. The armor accents could be sculpted and then attached with velcro or something. I keep examining the EL lights on the suits and it looks like they are of the second generation variety. Second Generation EL sheets can be folded and bent, but not creased, where as First Gen couldn't be folded or bent. If they used the Oryontech elastolite product then the flexibilty options go up even more. I considered the idea of adding a light veneer of clear liquid latex to the front back and sides of a strip in order to give the EL strip some structural flexibilty via the clear rubber. THe rubber coating could also be extended to any contacts or exposed wires as to provide some extra insulation. Lastly. To me it looks as though the EL design elements were affixed to the outer garments and armor pieces directly so they didn't have to cut out areas of the garment or armor to house the EL strips. Unfortunately my cash is tied up right now in other areas so I cannot experiment with some EL and test my theories.

Thanks a lot for the comments, guys! I really appreciate it.

I got a frisbee that I'm waiting to sand and primer soon. It's not the exact same frisbee they used in the movie (Whamm-o Foam Disc), but it's the same shape and it's plastic so it'll last longer.

I also just got one of the parts for the program shoulder pads. They're made up of two things: A Jofa Motocross Chest Protector (very rare) and kneecaps from Jofa Shin guards (not too rare). I identified the Shin guards after countless hours of looking for them on eBay. Here's what they look like:

As for boots, you would want something sleek and almost looks like it's built in to the leggings of the costume. I remember a few years ago when I was planning on making a [Jet TRON 2.0] costume, I bought some surf/dive boots for real cheap off Ebay with the intent on modifying them with rubber accents and white circuitry lines and such. I never did but they might fit the bill. The nice thing is they have somewhat of a sole built in so that you could use them as boots out of the water.
